Working under a Collaborative Research and Development Agreement (CRADA) with Stanford University and oil and gas company Total American Services, LLNL researchers and their team have demonstrated for the first time that 3D printing can be used to rapidly improve electrochemical reactors for CO.2 transformation, efficiency gains while expanding fundamental understanding of reactions.

In an article published in the journal Energy and ecologyThe research team has proven that with 3D-printed reactor components, they can produce higher yields of desired fuels and raw materials such as ethanol and ethylene using steam-powered electrochemical systems and accelerate the construction process of modern reactors from week to day or hours.

“The real benefit of using 3D printing is that we can literally come up with an idea, design a new reactor, print it and test it within 24 hours,” said LLNL co-author and scientist Jeremy Fister. “This really opened up the opportunity for us to optimize the design of the reactor in a way that is simply not available for many conventional reactors. What we were able to show is that you can quickly redesign and reduce not only the time required, but also the cost of manufacturing these reactors by several orders of magnitude. “

The researchers explained that while much of the research on electrochemical reactors in the past few decades has focused on catalysts and materials involved in electrochemical reactions, the components of the reactor have largely been ignored. Instead of looking for catalysts, the team decided to use 3D printing to study the environment around the catalyst to find better ways to control it, according to LLNL research co-director and research engineer Eric Duoss.

“What happens in the immediate vicinity of the catalyst, and their effect on overall reactions, is not well understood, so we decided that this would be our niche,” said Duoss. “The community has never used the power of 3D printing to accelerate the design-build-test cycle. Our team made some really quick discoveries, working with a few common and uninteresting catalysts that people have used for a long time, and thanks to this understanding and control of the local environment, we were able to achieve record or near record properties and performance. … “

Using projection microstereolithography and other photochemistry-based 3D printing processes at LLNL, the team designed and printed new reactor vessels and quickly iterated to optimize the geometry of the structures, which improved overall mass transfer for reagent delivery and product removal. environment of the catalyst. The reactors were sent to Stanford, where teams from both institutes evaluated their performance.

In neutral conditions, the team managed to achieve high ethylene yields (3.67 percent) and record levels of ethanol (3.66 percent).

“Combined with electrochemical potential and inflow rate, the addition of the reactor design as a variable allowed us to achieve high efficiencies in studying mass transfer limitations that were validated by simulations,” said a co-lead author and Ph.D. from Stanford. candidate Daniel Corral, who is also an LLNL Academic Collaboration Fellow. “The use of advanced manufacturing technologies to design and implement reactors with shorter transport distances and rapid system design changes have resulted in high yields of ethylene and ethanol in a pH neutral electrolyte.”

The researchers said that the 3D-printed reactors, small enough to fit in the palm of your hand, could eventually be stacked together to create a refrigerator-sized electrolyser system and could potentially become a disruptive and commercialized technology. Such a CO2 Electrolytic cell systems will have a significantly lower carbon footprint (or perhaps even be a technology with negative emissions) compared to many traditional chemical processes that use reagents derived from fossil fuels. CO2 Electrolyzers can also serve as a reliable source of materials and fuels for the future, the researchers added.

“Our vision is to take the best catalysts developed using basic science and create reactors that make the best use of those catalysts,” said study co-author and co-founder Sarah Baker, who is also part of LLNL’s Energy Materials and Materials Group. climatic safety. leader. “The work shows that the productivity, activity and selectivity of a catalyst is determined by the entire reactor system around the catalyst. In addition to demonstrating that 3D printing can be effectively used to create reactors for CO.2 short, LLNL researchers said this article represents an opportunity to present a “paradigm-shifting” approach to designing future reactors and rethinking how chemical reactions work.

Duoss, who leads LLNL’s Materials Engineering and Manufacturing Center, said the team is continuing to work across CRADA with Stanford and Total American Services to improve performance, optimize designs through computer simulations, and explore the possibility of extending reactor life. They want to partner with industry and 3D print other reactor components, such as electrodes, to improve performance and scale up the technology.
